Limonite iron ore is a secondary iron oxide mineral commonly found in weathered zones of iron deposits. It is characterized by its yellowish-brown color and high moisture content, making its processing more challenging compared to other iron ores like hematite or magnetite. The processing of limonite typically involves several stages, including crushing, screening, beneficiation, and smelting.

The first step in limonite processing is crushing the raw ore into smaller particles to liberate the iron-bearing minerals from the gangue materials. Since limonite is often soft and clayey, specialized crushers like roll crushers or hammer mills are preferred to avoid excessive fines generation. After crushing, the ore undergoes screening to separate finer particles from coarser ones.

Beneficiation of limonite ore usually involves gravity separation, magnetic separation, or flotation methods. Due to its low magnetic susceptibility, traditional magnetic separation techniques are less effective unless combined with roasting to convert limonite into magnetite. Gravity separation methods such as jigging or spiral concentration are often employed to upgrade the ore by removing silica and other impurities.

For higher-grade limonite ores, direct reduction or smelting may be applied. However, due to its high water content and impurities like phosphorus and aluminum, pre-treatment steps such as drying and calcination are necessary before feeding it into blast furnaces or rotary kilns. Hydrometallurgical processes like leaching with sulfuric acid can also be used to extract iron from low-grade limonite ores.

The choice of processing method depends on factors such as ore composition, economic feasibility, and environmental considerations. Advances in technology have improved recovery rates for limonite processing, making it a viable source of iron despite its challenges.
